Sanofi manufactures a variety of syringe products including larger prefilled syringes. The syringe formats are significantly larger than the standard Becton Dickinson 1mL syringe. The product is a viscous gel for treating joints by injection. The size of the syringe, diameter of the plunger and viscosity of the product requires the syringe to have larger finger holds. The syringes come with a pre-applied plunger rod that is not to be removed or manipulated for a leak test. Based on the type of product it also requires the utmost sensitivity. Based on the geometry of the syringe, PTI chose to lay the syringe flat rather than test the syringe in a traditional test chamber. Laying the syringe flat allowed the chamber design to follow the syringe contour and adjust for different syringe fill levels using a plunger rod insert.
The plunger rod does add unwanted dead space within the test chamber, but few practical options could be implemented to resolve this. Despite the challenges, using a VeriPac 455, the test method was capable of detecting leaks down to the 25 micron level with the viscous active product in the syringe.
